1. Resistor Banks (Load Elements)
  • Function: Resistor banks are the primary components that create an electrical load, converting power into heat.
  • Types: They typically consist of heavy-duty, grid-type resistors (wirewound or edgewound) designed for high power dissipation.
  • Application: Used to test AC/DC generators, uninterruptible power supplies (UPS), and batteries.
  • Construction: They are often arranged in banks within an enclosure to allow for precise, incremental loading.

2. Load Bank Systems

A load bank is a device used to simulate an electrical load for testing power sources like generators or UPS systems.

  • Resistor Banks: A collection of power resistors that convert electrical energy into heat. They are often organized into groups to provide different load levels.

    • Circuit Breakers/Contactors: Often used for high-voltage, high-current switching.

4. Cooling Fans (Forced Air Cooling)
  • Function: Cooling fans are critical for safety, removing the intense heat generated by the resistors to prevent overheating, component damage, and fire risks.
  • Type: High-speed, heavy-duty axial fans, often tubeaxial, are used to provide high-volume airflow.
  • Operation: They are typically mounted inside the load bank enclosure, blowing air directly over the resistors.
  • Safety Features: Many units are designed with interlocks, meaning the load bank will shut down if the fan fails or airflow is lost.

5. Fan Speed Control (Automotive/HVAC)

In cars, a resistor bank is often used to control the speed of a blower or radiator fan.

  • The Switch: When you turn the fan dial, the switch selects which path the electricity takes.
  • The Resistor Bank: For low speeds, the current passes through more resistance in the bank, which reduces the voltage reaching the fan.
  • The Cooling Fan: The fan motor spins slower or faster based on the voltage it receives. For the "high" setting, the switch usually bypasses the resistors entirely to give the fan full power.

6. Integration in Load Banks

  • Safety & Protection: The system usually includes air intake screens, louvers, and thermal protection to manage the hot exhaust air.
  • Environment: Load banks are designed for either indoor (stationary) or outdoor (portable) use.
  • Safety Warning: During operation, it is essential to ensure that the exhaust air is unobstructed and safely directed, as it can be extremely hot.
